Sizing a Brew Kettle: Headroom, Boil-Off, and Material

The pot I brewed my first two years of beer in was a nine-quart stockpot that came free with an apartment. It handled partial boils fine, which is exactly why I tell people to start with whatever big pot they already own. Then I tried a full boil — all the water in the kettle from the start, no topping off in the fermenter — and found out the pot had been quietly setting a ceiling on my brewing the whole time. Six and a half gallons does not fit in a nine-quart pot. I split the boil across two pots that day, which is a miserable way to spend an afternoon, and bought a proper kettle the following week.

Why the pot has to be bigger than the batch

The number that determines your kettle size is not the size of the batch. It's the pre-boil volume — how much liquid is sitting in the pot at the moment you turn the burner up. That figure is always meaningfully larger than what ends up in your bottles, and the gap catches nearly everyone who assumes a five-gallon batch calls for a five-gallon pot. For a sense of the real scale involved, the American Homebrewers Association's brew-in-a-bag tutorial works from eight and a half gallons of strike water to reach seven gallons of pre-boil wort. The finished beer is a good deal smaller than either figure. Your kettle has to be sized against the biggest number in that chain, not the smallest.

Where the extra gallons actually go

Four things eat the difference, and all four are predictable. Grain absorption comes first if you're mashing in the kettle: plan on roughly a tenth of a gallon soaked up per pound of grain, so a ten-pound grain bill quietly keeps about a gallon. Boil-off is next, and it's the big one — an hour of rolling boil takes something close to a gallon out of the pot. Then there's what you leave behind: settled hot break, hop debris, and the shallow layer of wort you can't pour off without sending sludge into the fermenter, another quarter to half a gallon gone. Finally there's headroom, which isn't lost volume at all but empty space you have to buy anyway.

Run those numbers for a standard five-gallon batch and you land around six and three-quarter to seven gallons in the pot at flame-on, plus space above it. That's why eight gallons is the practical floor for full-boil five-gallon brewing, and ten is where it stops feeling tight. The price gap between an eight and a ten is usually smaller than the difference in how relaxed brew day feels.

Boil-off is a number you should measure once

Everyone quotes about a gallon an hour, and that's a fine starting assumption, but your kitchen isn't anyone else's. A wide, shallow pot loses more than a tall narrow one at the same heat, because evaporation happens at the surface. A propane burner outdoors in dry air strips off far more than an apartment stove struggling to hold a simmer. Mine runs a shade under a gallon an hour on the stove and comfortably over it outside.

Measuring it takes one brew day and no equipment beyond a stick. Note your volume before the boil, note it after, subtract, divide by the hours. I marked a length of stainless rod in half-gallon increments by pouring measured water into the empty kettle and scratching the rod at each level, and that homemade dipstick has been more useful than any feature I could have paid for. Once you know your own rate, you can work backwards from the beer you want to the water you need.

The hot break is when pots overflow

The foam that climbs the sides in the first few minutes of a boil is the hot break — proteins coagulating and rising out of solution — and it is the most common way brewers discover their pot is too small. It happens fast, exactly once per batch, and at the moment you've decided it's safe to go get a towel. I want two or three inches of clear wall above the wort line going into that phase, which for a seven-gallon pre-boil means an eight-gallon pot is near its limit and a ten-gallon one isn't.

If you're stuck brewing near the top of your kettle, two habits help. Keep a spray bottle within arm's reach and mist the rising foam, which knocks it straight down. And back the heat off as the pot approaches a boil rather than after the foam is climbing. Neither substitutes for headroom, but both have saved me from scrubbing sugar off a stovetop.

Brewer's Note Do not stand a full-boil kettle on a flimsy stove grate or a folding table. Seven gallons of wort weighs around sixty pounds before you add the pot, and it's near boiling. Sturdy, level, and low is worth more on brew day than any accessory you can bolt to the side of a kettle.

Stainless, aluminum, and the enamel pot in the cupboard

Stainless steel is what most brewing kettles are made of, for unglamorous reasons: it's durable, it doesn't react with wort, and it shrugs off the alkaline cleaners brewers use. It's heavier and pricier than aluminum and conducts heat less readily, so thin-walled cheap models scorch more easily — a thicker or clad bottom is the feature worth paying for, not the brand on the side.

Aluminum is lighter, cheaper, and conducts heat beautifully, which is why plenty of experienced brewers use it. It comes with one rule: aluminum protects itself with a thin oxide layer, so don't scour that layer off with steel wool, and don't soak it in strong caustic cleaners the way you might a stainless pot. Boil plain water in a new aluminum pot to establish that dull grey film, then clean gently forever after.

Enamel-coated steel is the one I'd steer around. It's usually the cheapest big pot in the store, but the coating chips, and once it does you have bare steel in contact with wort and a rust problem that gets worse. If you own one and it's genuinely unchipped, brew in it — just inspect it every batch and treat it as a stopgap.

Valves, ports, and other things you can skip

A welded ball valve near the bottom is the one upgrade I'd recommend once you're doing full boils, because it turns draining sixty pounds of hot wort from a lifting problem into a turning-a-handle problem. The cost is a few extra parts to disassemble and sanitize, and a valve that clogs with whole hops if you don't screen it. A built-in thermometer port is pleasant and entirely optional — a decent instant-read does the same job on any pot.

Etched volume markings sound great and are frequently a little off. Verify them against measured water before you trust them, and use your own dipstick if they disagree. Lids matter more than people expect: you want one for heating strike water quickly, and you want it mostly off during the boil so the compounds behind a harsh cooked-corn flavor can escape.

The kettle I settled on

Mine is a ten-gallon stainless pot with a thick clad bottom, a ball valve, no thermometer port, and a scratched-up dipstick that lives inside it between batches. I brew five-gallon batches in it and have never once wished it were smaller. Buying the bigger size the first time cost maybe twenty dollars more than the eight-gallon version and saved me the upgrade I'd otherwise have made two years later.

If you only buy one pot

Here it is in practical order. If you're doing partial boils with topped-off water, keep using the large pot you own and put the money elsewhere — the piece on building a cheap starter kit covers where it's better spent. When you move to full boils: buy stainless, buy at least eight gallons and ten if you can stretch, take the thicker bottom over the extra fittings, and measure your own boil-off on the first batch so your volumes stop being guesswork. Then plan for the consequence nobody mentions — six-plus gallons of hot wort has to come down to pitching temperature, which is a different problem from cooling three, and the wort chiller piece is where that gets decided. Size the pot for the beer you'll brew in two years, not the one in the fermenter now.
